Boeing Hyfly2 hypersonic missile concept

1. Sea Air Space 2021

3. Aerojet Rocketdyne

SJX61/SJY61 スクラムジェットエンジン

According to Naval News, at Sea Air Space 2021 held near Washington D.C., Boeing presented concept drawing of Hyfly2, a hypersonic missile for use carrier-based fighter aircraft. Boeing has been losing ground to Lockheed Martin and Raytheon since the X-51A, but with the Hyfly2, it seems to be trying to get back on track.

According to Naval News, at Sea Air Space 2021 held near Washington D.C., Boeing presented concept drawing of Hyfly2, a hypersonic missile for use carrier-based fighter aircraft.

Hyfly2 concept drawing

Boeing continues to design and invest in future hypersonic cruise missiles, and according to another article in Aviation Week, the U.S. Department of Defense has brought Boeing into the competition with its Mach 6 HyFly2 program, funding preliminary design reviews and ground testing of the DCR (Dual Combustion Ramjet).

In its R&D performance with Hyfly in the 2000s and X-51A in the early 2010s, Boeing was the leading U.S. company in the development of scramjet-powered missiles. However, since the mid-2010s, Boeing has been losing contracts and competition for U.S. military contracts to Lockheed Martin and Raytheon in the hypersonic missile field and for orders for scramjet-equipped missiles. Boeing seems to be trying to regain its footing with the Hyfly2.

2. Features of Hyfly2

The Hyfly2, like the Hyfly, is a Dual Combustion Ramjet (DCR), and a detailed description of the engines used in the Hyfly is given in a previous article below.

Hyfly cross section and DCR

The Hyfly is a hybrid engine that combines a ramjet engine and a scramjet engine, a concept that was shown at APL in the 1970s. The Hyfly project was developed assuming a cruise speed of Mach 6, and the Hyfly2 project also assumes Mach 6, and is expected to be equipped with an improved version of the Hyfly. The Hyfly2 project also assumes Mach 6 and is expected to carry an improved version of Hyfly.

Comparison between Hyfly2 and Hyfly/X-51A

From the concept drawing, we can see the circular nozzle and the X-shaped steering wing inherited from Hyfly at the rear.

On the other hand, the inlet section is a single two-dimensional inlet, just like the X-51A. Also, like the X-51A, it has the characteristic of a web rider shape with a cut from the side of the inlet to increase lift under shock waves. From this, we can see that the concept is a combination of Hyfly and X-51A.

The Hyfly and X-51A have been tested for air launch in the 2000s and early 2010s, respectively; the X-51A achieved powered flight with a scramjet engine, but the Hyfly failed and the project was cancelled. This is just a guess, but it may mean that the X-51A's two-dimensional inlet system was superior to the X-51A's in order for the inlet to work properly, and the DCR was superior to the X-51A's combustion system for maintaining supersonic combustion.

In order to achieve DCR, the inlet for ramjet combustion and the inlet for scramjet combustion were separated and placed at the tip of the Hyfly. However, the concept drawing of Hyfly2 has only one inlet like the X-51A, and in order to achieve DCR combustion with this shape, it is expected that the inlet will be divided into two channels, one for ramjet and one for scramjet.

3. Aerojet Rocketdyne was acquired by Lockheed Martin

In the R&D program for the X-51A, Pratt & Whitney Rocketdyne (now Aerojet Rocketdyne) was in charge of developing the SJX61/SJY61 scramjet engine to be installed in the X-51A. (now Aerojet Rocketdyne) was responsible for the development of the SJX61/SJY61 scramjet engines to be installed in the X-51A.

SJX61/SJY61 Scramjet Engine

Aerojet and Rocketdyne, long-established manufacturers of rocket engines and missile propulsion systems from the early U.S. space program to the space shuttle, merged in 2013 to become Aerojet Rocketdyne. However, this one and only manufacturer was acquired by Lockheed Martin in December 2020. As a result, Boeing may not be able to use Aerojet Rocketdyne, a direct competitor under Lockheed Martin, as a vendor.

Aerojet Rocketdyne is also believed to be responsible for some of the engines for the large scramjet-powered aircraft that are under development, such as the SR-72. Although there are various US military programs to develop hypersonic missiles, Lockheed Martin has surpassed its competitors in the number of contracts and continues to lead the pack.

TR-108 Rocket Engine and Multiple Pintle Injectors

TR-108 Rocket Engine and Multiple Pintle Injectors

Update:2020.12.27

Hera

1.32 m (4 ft 4 in) (1st stage)

The TR-108 rocket engine, which was the first large rocket engine developed after the acquisition of Northrop Grumman, features a very unique "multiple pintle injector" technology, which allows multiple pintle injectors to be installed when the propellant supply from a single pintle injector is too large or when it is difficult to achieve sufficient engine capacity with a single pintle injector.

1. Development Background: MDA's Liquid Rocket Booster Development Program

The U.S. Missile Defense Agency (MDA) is also developing a targeted ballistic missile to simulate a ballistic missile for missile defense (MD) evaluation. The Northrop Grumman TR-108 rocket engine has been developed as a liquid rocket booster for targeted ballistic missiles.

Most of the target ballistic missiles have solid-fuel rocket motors, but the reason for changing to a liquid rocket booster was to simulate the ballistic missiles of the East. Since most of the traditional ballistic missiles in the East use liquid fuel propellant, they wanted a liquid rocket booster stage to simulate a liquid booster ballistic missile for future testing and evaluation. Thus, the TR-108 was developed as an upper stage engine for military use. Northrop Grumman was awarded a three-year, $30 million contract.

There has been no information since then on which target ballistic missile the TR-108 was installed on. However, among the target ballistic missiles operated by the MDA is the Hera target, which was first developed as a target ballistic missile in 1992 and was first launched in 1995. Hera is the second and third stages of the retired Minuteman II ICBM. Hera is also used as a sounding rocket by the U.S. Air Force.

Hera

Length: 11.9 m (39 ft)
Diameter: 1.32 m (4 ft 4 in) (1st stage)
Weight: 11,300 kg (25,000 lb)

Second stage: Hercules M57A1 solid rocket motor 156 kN (35,000 lbf)
Third stage: Aerojet General SR19-AJ-1 solid rocket motor 268 kN (60,300 lbf)

The Hercules M57A1 rocket motor is used for the second stage on the Hera, with a thrust of 15.6 kN. This is almost the same as the thrust of the TR-108. Therefore, it is likely that the TR-108 development program was implemented to replace the second stage of the Hera with a liquid rocket booster.

2. Northrop Grumman's First Pintle Injector Rocket Engine

The TR-108 was the first large pintle injector rocket engine developed after TRW's rocket engine development division was acquired and absorbed by Northrop Grumman.

Tom Mueller, who moved from TRW to SpaceX in 2002, had previously been involved in the development of the TR-106 and TR-107 rocket engines at TRW as a division manager and lead engineer. As you can see from the numbering, the TR-108 rocket engine was developed after Tom Mueller left TRW (now Northrop Grumman).

One of the differences between the TRW era and the TR-108 was the use of hydrogen peroxide as a green propellant, which had been used mainly for thrusters, to increase the size of the engine. In particular, the main catalytic bed for gasifying hydrogen peroxide was the largest one manufactured by General Kinetics, which was involved in the development as a subcontractor, and there were problems in terms of load on the bed and operating pressure.

On the other hand, Northrop Grumman, which acquired TRW, was the main developer of laser weapons for the U.S. military, and had experience with the airborne laser: YAL-1A, and the tactical high energy laser: MTHEL. In the development of the YAL-1A, the laser system was a chemical oxygen iodine laser (COIL), and the company had extensive experience in handling hydrogen peroxide as an oxidizing agent for the laser source, and this knowledge was utilized in the development of the TR-108.

3. Northrop Grumman TR-108 rocket engine

Thrust: 15.6 t (34,500 lbf)
Vacuum specific impulse: 271 s
Combustion Pressure: 6.2 MPa (900 psia)
Propellant: 91% hydrogen peroxide / toluene
Mixture ratio: 5.84
C* combustion efficiency: 93-94% (up to about 96%)
Nozzle ratio: 15.4
Maximum diameter: 2.6 ft
Length: 4.9 ft

Since it was developed as the upper stage of a targeted ballistic missile, it was designed in a shortened configuration to fit within the space of an existing aircraft. The layout of the piping and turbopumps was also designed to fit into the narrow space.

The TR-108 is a very simple system, with only a unit propellant to turn the turbine. Hydrogen peroxide is tapped from the oxidizer pump outlet and fed into the gas generator. Only one high-pressure valve in the path is needed to control it.

The requirement from MDA during the development of the TR-108 was to keep the recurring cost down. Cast turbopump housings, ablative combustion chambers, flight-qualified COTS hardware in other systems, and burst discs instead of high-pressure valves were used to minimize cost, schedule, and risk by using the maximum amount of robust technology, materials, and manufacturing methods proven since the TRW days.

Key development elements are following,

  • Main catalyst bed
  • Multiple pintle injectors for fuel
  • Ablative combustion chamber
  • Monopropellant turbo pump

The TR-108 was successfully tested at Northrop Grumman's Capistrano Proving Ground in San Clemente, California, where engine testing was conducted in a fully integrated configuration.

4. Multiple pintle injector

TR-108's Multiple Pintle Injector

The TR-108 rocket engine is equipped with a very unique "Multiple Pintle Injector". As shown in the photo above, a total of seven pintle injectors are arranged on the propellant injection side, unlike the usual single pintle injectors.

The seven pintle injectors are arranged in a hexagonal shape with one pintle injector at the center. This provides a more uniform mixing ratio and 102 fuel film cooling holes to provide film cooling. The mesh visible at the back is the main catalyst bed, which gasifies 91% of the hydrogen peroxide.

If the size of the propellant is too large to be supplied by a single pintle injector, or if it is deemed difficult to achieve sufficient capacity with a single pintle injector, multiple pintle injectors with multiple pintle injectors may be employed. (In the published literature, TR-108 is used. (Other than the TR-108, there is no other multiple pintle injector rocket engine at the practical use level in the published literature.

In particular, the TR-108 is considered to have adopted multiple pintle injectors because the propellant is not liquid-liquid, but liquid-gas, and therefore a single pintle injector was not considered to achieve the target performance. The uniform arrangement of multiple pintle injectors allows the fuel jets to increase their penetration distance and also allows for film cooling by the fuel.

In the TR-108, the pintle injectors were also designed to be easily replaced in order to change the fuel injection characteristics. In fact, in a short period of time, 13 different pintle injector configurations were tested. Looking at the tip of the pintle, there are two holes, and it is believed that a jig is inserted into this area to tighten the pintle tip section. The difference in the metal color suggests that it is manufactured with an alloy with good heat transfer properties.

The TR-108 was the first multiple pintle injector rocket engine developed by Northrop Grumman, but it is not known whether such a pintle injector had been developed at TRW before. However, it was difficult to develop a new type of injector for the TR-108, and in order to reduce the cost, "the robust technology, materials and manufacturing methods proven in the TRW era were used to the maximum extent. It is reasonable to assume that the multiple pintle injector technology had been developed since the TRW era.

To support the TR-108 program, a model was created to predict the combustion performance of this liquid-gas pintle injector, which uses hydrogen peroxide to jet liquid hydrocarbon fuel into a catalytically vaporized gas. In other words, the injector of the TR-108 is a liquid-gas mixture.

The correlation of the penetration distance of the liquid jet in the gas cross flow is important for the model to predict the combustion performance. It is important to know how much of the fuel jet injected radially by the pintle injector can spray and penetrate the oxidizer cross flow before reaching the combustion chamber wall. Such problems are complex in nature and are still the subject of active research.

Most experiments use air cross-flows to simulate gases, and water cross-flows to simulate jets, and analyze the results of the interaction. Therefore, the studies ignore the effects of factors such as rocket engine combustion and different fluid properties (viscosity, surface tension). Due to the uncertainty of this pre-simulation, a significant number of combustion tests were required for the multiple pintle injector in the development of the TR-108. However, as mentioned earlier, due to the inherent flexibility and simplicity of the pintle injector design, 13 different pintle configurations were tested in a relatively short period of time. A correlation model was built from the tests.

In the end, the TR-108 demonstrated a stable C* combustion efficiency of 93-94%. (A further 1-2% performance improvement is expected with fine tuning of the injectors.)

In the next article, we will discuss the pintle injector of SpaceX's Merlin rocket engine in light of the TR-108. (To be continued)

(Force Application and Launch form CONtinental united states)

Falcon HTV-2

  1. Air Launch LLC
  2. Andrews Space
  3. Exquadrum lnc.
  4. KT Engineering
  5. Lockheed Martin(Michoud)
  6. Microcosm Inc.
  7. Orbital Sciences
  8. Schafer Corp.
  9. SpaceX

  1. Air Launch LLC
  2. Lockheed Martin(Michoud)
  3. Microcosm Inc.
  4. SpaceX

("We are honored to be selected by DARPA and the U.S. Air Force. We will work hard to exceed their expectations.")

The development of SpaceX's Falcon 1 rocket is not only funded by private money, but money from the military budget is also flowing into the development. This article will explain the relationship between SpaceX's Falcon 1 rocket and DAPRA's planned hypersonic weapons development program, the FALCON program.

1. DARPA Hypersonic Weapons Development Program "FALCON Project

The U.S. Defense Advanced Research Projects Agency (DARPA) and the U.S. Air Force announced the FALCON program in 2003. (Force Application and Launch form CONtinental united states)

As mentioned earlier, SpaceX's Falcon rocket is named after the Millennium Falcon from Star Wars, not after this military project. Strangely enough, the naming of the rocket by SpaceX and the naming of the US military project happened to coincide.

The FALCON project consists mainly of the development of hypersonic weapons and the SLV (Small Launch Vehicle), a launch system to carry them. The SLV development was carried out from 2003 to 2006. The SLV development was conducted between 2003 and 2006.

DARPA and the U.S. Air Force wanted a new vision and the means to launch weapons from the continental United States (CONUS) to anywhere on Earth within one to two hours as a global strike mission. This concept is called Prompt Global Strike (PGS), and the reason for this is that after 9/11, they believed that by securing the means to rapidly attack and respond to hostile countries and terrorist organizations, they would no longer need to deploy U.S. military bases all over the world, or forward deployments, as they had done in the past.

In 1998, after identifying Osama bin Laden's camp and the location of bin Laden, the U.S. Navy fired Tomahawk cruise missiles from a U.S. Navy ship at a distance of 1,770 kilometers, but bin Laden escaped within two hours of the missiles landing.

Schematic diagram of PGS

In the FALCON program, the U.S. vision at the time was for a repeatable, Hypersonic Cruise Vehicle (HCV) with the goal of having the ultimate, rapid global strike capability after 2025. HCVs, or unmanned, self-contained hypersonic cruise aircraft, are Common Aero Vehivles (CAVs) that can take off from a military airstrip and attack a target 9,000 nautical miles away in less than two hours with 12,000 pounds of cruise missiles, small bombs, and ammunition.

The Falcon HTV program, which followed the FACON program, had the Falcon HTV-3X Black Swift and HCV as its final target CAVs, and Lockheed Martin and other companies were the main contractors for the project. (This concept, however, is about to become a reality in the 2020s with the SR-72, a hypersonic reconnaissance aircraft powered by a scramjet engine, being developed by Lockheed Martin's Skunk Works.

Tested Falcon HTV-2 and Falcon HTV-3X/HCV

2. Launch Vehicle for Hypersonic Glider : SLV

However, the Black Swift and HCV were the ultimate end goals, and as a preliminary step, the US wanted a rapid global strike capability that could be developed more quickly and in a shorter time frame. To develop and acquire such a global strike capability in a short period of time, the U.S. thought it would be better to combine a low-cost rocket booster with a hypersonic glider (gliding missile) capable of carrying about 1,000 pounds of ammunition and other payloads. This would later lead to the Falcon HTV-2 project.

The Falcon HTV-2 was developed and tested as a hypersonic glider
Two flight tests were conducted in 2010 and 2011, but ended in failure

If existing technology is used to reach any target on the earth within an hour, it will be necessary to use large rocket boosters such as ICBMs for propulsion. However, if such a rocket booster is used, it would be indistinguishable from a ballistic missile carrying a nuclear warhead, and there would be a risk of sending the wrong message to Russia and China, which are monitoring the launch of ICBMs with early warning satellites, etc., which could lead to an accidental war.

For this reason, the flight course of the ICBM was decided not to be ballistic, but to be launched into a lower orbit, and the warhead, detached from the booster, would glide as a glider, which is clearly distinguishable from a ballistic missile.

(Still, in a war against terrorists, the hypersonic glider would be an overwhelming weapon that could not be intercepted. However, even in a war between major powers, such a weapon system is advantageous because its course can be drastically altered by aerodynamics. They are more survivable from interceptor missiles than ballistic missiles, and as of the 2020s, when combat assumptions are shifting from terrorism back to superpower warfare, countries are scrambling to develop hypersonic glider-type missiles for this reason.

The concept of launching a hypersonic glider with a rocket booster has been studied since the mid-1990s and could be realized using existing technology. It was possible to design a hypersonic glider with a downrange of 3,000 nautical miles using the existing technology, and it was also possible to design an advanced hypersonic glider with a downrange of about 9,000 nautical miles and a crossrange of about 3,000 nautical miles in the improved version. However, this improved hypersonic glider required further technological development in the areas of thermal protection and guidance control, in addition to the technology available at the time.

On the other hand, the existing rocket booster system for launching this hypersonic glider is too expensive and limited in supply to use, for example, intercontinental ballistic missiles (ICBMs) or space rockets. In order to realize this plan, a new rocket booster was needed as an economical means of launch. As a result, the United States concluded that it was necessary to develop a low-cost, quick-response Small Launch Vehicle (SLV).

The goals of the SLV were to provide not only global strike, but also a low-cost, responsive launch capability to inject small satellites into sun-synchronous orbit.

Cost per launch: less than $5 million
Launch cost per kg: less than $10,000

Satellite Launch Capability:.
Payload weight: 100Kg to 1000Kg range
Target orbit: Sun-synchronous orbit 450 km, orbital inclination 79 degrees

In this way, the FALCON program provided funding for conceptual booster design, performance prediction, and research and development through DARPA to encourage companies and research institutes to develop a low-cost, highly responsive rocket booster system that the U.S. government wanted to realize.

3. FALCON project schedule and companies awarded contracts

The FALCON project is divided into two main phases: Phase I includes TASK1 and TASK2. ConOps (Scoping & Concept of Operations) and design submissions and have them compete. The most promising ones will be further funded by TASK2 to move to demonstration tests.

In TASK2, in parallel with the development of the hypersonic glider, the actual development of the SLV designed in TASK1 was conducted, and the integration of physical and functional characteristics with the hypersonic glider was also studied. Phase II included the development of a detailed flight demonstration plan for each booster system, and the actual flight demonstration of the SLV as a stand-alone low-cost rocket booster.

In Phase II, as TASK3, the U.S. government judged from the results of Phase I, an actual test of the hypersonic glider, a flight test with a range of 3,000 nautical miles and 800 seconds was planned. These were developed with the aim of achieving at least a technology maturity level of TRL=6 (validation of the target reification model in an equivalent environment).

DARPA contracted with several vendors and research institutions. The total funding for Phase I (TASK1 and TASK2) was 70 million dollar(equivalent to 7.7 billion yen, converted to 110 yen per dollar). For the SLV launch vehicle contract, 0.3 to 0.6 M$ (330 to 660 million yen) was provided per contract.

In May 2003, TASK1 received 24 proposals for SLVs, and after reviewing them, the following nine companies were awarded the TASK1 contract. After reviewing the proposals, the following nine companies were awarded the TASK1 contract, which provided SpaceX with development funding.

  1. Air Launch LLC
  2. Andrews Space
  3. Exquadrum lnc.
  4. KT Engineering
  5. Lockheed Martin(Michoud)
  6. Microcosm Inc.
  7. Orbital Sciences
  8. Schafer Corp.
  9. SpaceX

Furthermore, in September 2003, DARPA gave the go-ahead for the following four contractors from this contract to work on the detailed airframe design, development, testing, and flight of the actual SLV.

  1. Air Launch LLC
  2. Lockheed Martin(Michoud)
  3. Microcosm Inc.
  4. SpaceX

In the preliminary design review 10 months later, two companies, Air Launch LCC and SpaceX, were able to move to TASK2. (Lockheed Martin is the only company that was able to move to TASK3 in 2004. Lockheed Martin was also contracted to develop a hypersonic glider as Falcon HTV-2, but the project was cancelled after two failed demonstration flights in 2010 and 2011.

4. DARPA funding and flights for SpaceX Falcon 1 rocket

As for SpaceX's proposal, the Falcon 1 rocket development program had already started when the company was founded in 2002, and it was a fairly mature design, with much of the hardware already manufactured as of 2004. As of 2004, much of the hardware had already been manufactured, and DARPA considered it to be unique in the company as a preliminary design that was more than adequate for development.

In other words, since much of the hardware to be developed was already in place at the time the development plan was submitted, instead of funding the rocket development from scratch, DARPA decided to fund two launches of U.S. government satellites from the Reagan Test Site in the Marshall Islands. These were Flight 1 and Flight 2 of the Falcon 1 rocket, SpaceX's first launch.

In response to winning the DARPA contract, Elon Musk said at the time.
"We are honored to be selected by DARPA and the U.S. Air Force. We will work hard to exceed their expectations."

◆Flight 1 Flight Test 1
Date and Time: May 24, 2006
Launch Satellite: Falcon SAT-2 (FS2,COSAR2006-F01)/DARPA contract

A satellite developed as part of the U.S. Military Academy's student Falcon SAT program. The development cost was $15 million. It was scheduled to be put into low earth orbit to study the effects of plasma on communication with spacecraft.

Falcon1 Flight 1 is believed to have crashed 25 seconds after liftoff when a stress corrosion nut caused a rocket engine fire that resulted in the failure of the rocket engine.

The investigation revealed that the fuel (kerosene) leak had started when the propellant pre-valve opened 400 seconds before launch. As for the cause of the failure, it was presumed that the kerosene leak first occurred in the pressure sensor-related piping at the turbopump fuel inlet, and that the leaked kerosene ignited after launch, causing the rocket engine to fail. The cause of the leak is thought to be stress corrosion cracking of the "aluminum B nut" on the pressure sensor piping.

◆Flight 2 Second flight test
Date and time: March 21, 2007
Onboard satellite: Demosat, NASA's experimental device / DARPA contract

The total weight of the contracted dummy satellite and NASA's experimental equipment was 50 kg, including the NASA-developed Autonomous Flight Safety System (AFSS), the Low Cost Tracking and Data Relay Satellite System (TDRSS), and the transmitter (LCT2). At 7 minutes and 30 seconds into the launch, the second stage engine stopped firing earlier than planned and did not reach the planned orbit, and the launch was declared a "partial success".
